You could try running big beads of Silastic, covering with Gladwrap and closing the tailgate till it sets

Rod, that's a pro fix :D . I was thinking Rubber mold . I did some googling and came up with some web sites. Any of the following any good? I can't check...

Ovesco has it, but I got it from Clark Rubber. You need the pinchweld which sticks out at the end. The SR tailgate catches are very difficult to seal. There are pics near the beginning of my buildup that show what to do.

Okie dokie Rod, thanks. At least the bulk of it can be sealed up. I'll be traveling a lot of dusty roads so like Hiluxdan in the OP, I'll need to keep the bulk of the dust out if possible. Whatever it takes...

Well you might need a bit more than this but:

Image

Pinch weld on the left, put along the sides of tailgate. Have a good look at the profile so you know what to buy as there are many kinds.

Image

Whack the thin strip right along the bottom

Image

Fill in around the catches with the big stuff

Image

Whack a bit ore rubber near the hinges

Image

Grab a thin piece of steel or ally, I used angle iron, but not necessary. Pop rivit it onto tray to support pinchweld up near the top. I must add the rivets one day!

Image

Drive into nearest duststorm to test.

Well thanks for the info fellas,
After reading all and checking the budget, it looks like we'll keep the tray on and throw in some storage boxes. See how that goes till the budget allows then decide. My mate is looking into a slide back soft canopy, tracks on top of the tray with rollers. When you want it covered you pull it back(has its own internal frame) and to open up you push it forward to the headboard. Only about $1800 for a 1950mm long tray, some mob in caboolture do them I think. Will see how his copes with the dust.

Its all got to do with air pressure. ARB have a small pop air vet that fits on top at the back on the market to create positive pressure inside the canopy to prevent dust ingress.
My canoppy is ARB and has a small sliding window at the front which I keep a little bit open to create positive presssure inside(also helps with moisture control). You can try and tape and cover all you like but fine dust will work its was in if theres negative pressure inside drawing air(dust) in. Doesnt help if all the air coming in is dusty though.

Give venting a go.

I fitted a air ram to mine so I could adjust it when loaded, have found with it opened about one and a half inches no dust comes in. Even when following on a dusty road .

I used the adhesive foam stuff that Rod has up in the previous photos- got it from Clarks Rubber.

Simply made sure that I put strips where it would be pinched once the tailgate was shut. Actually got in and closed it up so I could see any daylight from the inside.

Just spent 3 weeks touring western qld and into NT on roads like in the pic above- worked perfectly, never had any dust enter at all- worked a treat.

Pretty simple really. Should have done it 3 yrs ago!!

I've got an Alpha canopy on mine. I've tried sealing the edges of the tailgate with rubber seals meant for home windows. Its helped some but now after less than a year, most of it has dropped off.

I have an ARB canopy and have fitted rubber stripes where practical. But I also fitted a "Hurricane" boat vent to the front top of the canopy and fitted a stainless steel louvre vent each side of the tub. I had to cut holes in the side of the tub.
I had 2 problems, one was dust and the other excessive heat build up in the canopy. When driving the vent on the top is facing the wind and forces air into the canopy which keeps it pressurized and when parked the heat causes convection currents which keep a constant flow of fresh air flowing and the inside of the canopy cool. The complete idea has worked out really well, almost no dust and much cooler.

This not he louver vent I used but is about the same size.

Here is a couple of photos of my dust proofing.
Image
Clark Rubber strip, I will most likely modify this as it makes things a bit tight closing the tailgate.
Image
Rubber strip glued along the bottom of the tailgate, works well, note my padded tailgate, good to sit on and saves my knees when getting food from the fridge.

The Hurricane vent.

The vents in the side of the tub.

In a SR5 tub, I have had quite good (not perfect) success with rubber seals from UES http://www.uesint.com/product/rubber.php. PM me if you want the part numbers which I used.

Hey Signmaster, how do you go when following or passing another vehicles on dusty roads? Are you able to close your hurricane vent setup?

I cannot close the vent but have not had any trouble with dust. I haven't followed another vehicle on a dusty road for long, but have passed quite a few. The vent tends to be up high enough to miss most of the dust.

Fair enough, I was initially planning on fitting a vent but ran out of time for our first trip. I was pleased to find that I had no dust issues so have not bothered since.
I do wonder though if it would help with my fridge efficiency especially since I am planning on fitting a second fridge soon.

Did about 1000ks on dirt roads a couple of weeks ago and my great dust sealing was not so great. I think the vent on the top works well when travelling a long at 100ks but I don't think it works that well at slower speeds. I did not get all that much dust in the back but enough to be a problem. I did find that some dust came in through the rear handle and water holes in the tailgate and entered the canopy around the removable panel on the inside of the tailgate door. I sealed this panel so hopefully this may help also. I think I might also fit a 12v computer fan in the vent to keep a bit of pressure in the canopy at slower speeds.
