Well mine didn't look too bad (compared to others) at first glance.

Oh well, back to the drawing board :-( I might try and get a second hand egr while it's in bits, just to se if the oil leak stops.

Hi, just bought an 06 hilux and brought it home yesterday. Woke up this morning to find pool of oil on garage floor . Traced it back to the inter cooler. The intercooler has a oil leak at the top front edge.
Is it just a case of replacing the intercooler or could it be something more sinister.
Also I looked on eBay for replacement intercooler but not sure if water cooled or not. It's an 06 KUN16R with a 1KD engine.
Any help would be great.

Yep common. Can be fixed at any radiator shop.

Mine leaks oil from this diaphragm also, I only assume the turbo seals are wearing and is letting oil past, has anyone rebuilt the turbos? It spools fine I would only be up
For seal replacement.

No there is alway going to be oil in your intake. That leak you have will cause u trouble. . The only way to stop that issue you have in that pic is to replace the egr valve. But be warned. Sit down before you get the price of it!!!

So what has actually failed? A crack in the diaphragm?

There is a oil seal on the shaft that leaks if the diaphragm was cracked you would get codes for egr position there are no serviceable parts. And a very expensive

Oil in the intake is due to the oil vapors from the crankcase being redirected to the intake, fit a oil catch can that has a filter to eliminate an oily intake and ultimately a clogged intake due to the soot and oil mixing to create sludge. You'll also increase the cetane.

an update to my own small annoying leak;

the injectors pass through rocker cover, via 4 small almost grommet sized seals, it was these leaking after all that
