It's very uncommon unless you are into jumping your hilux, but I'd check the strut tower and the welds around the LCA hinge mounts. The welds cracked in a couple of 120 prados and I've seen cracked strut towers on this forum.

Its not as bad as it sounds. Just find someone who is handy with a welder - any good engineering shop should be able to do it if thats what it is.

Changed absolutely everything in the front end to the point of now Im running without a sway bar and a front diff and CVs until I find this noise

Replaced the front shocks only thing left is lower control arms

Im lost

Uummm, sounds silly I know, but just checking ... You haven't been driving around with the front end engaged have you? The 4WD components are for occasional use and should not to be used on the Tar.

Nah of course not, Always in 2wd on the roads and no I have no choice, Even if I select 4x4 there is no front diff or CVs to engage haha

You have had a lot of work done. Im not a mechanic but it sounds like someone has dropped a socket or metal tool in a spot you cant see. Maybe take the bash plates off the bull bar etc and have a looky

Wouldn't be that, Have no bash plates and when we shake the car can not replicate the noise

Mrs says she can feel it in the footwell when it clunks

Whatever it is, it might be attached to the body if she can feel it. The body would be on rubber mounts. Maybe its not suspension or drivetrain

Maybe look for a loose or broken engine or transmission mount or missing bolt.
It would appear everything you changed is not the issue so look elsewhere. After all the work done I would think it's somewhere else.

Does it happen when you turn the steering wheel when the car is stationary or only when moving? Do you still have the old steering rack mounts or were they destroyed?

Left foot or right foot?
Right foot check ALL drive train mounts ... Engine mounts, gearbox mounts & linkages, transfer case mounts & linkages and so on.
Left foot, check air con and other under dash items along with Stuff mounted in that area of the engine bay. Just make sure all is neat and tight.

Might be left field check the rear springs maybe Jack up the back spray some lube between the leaves. Since it is felt in the left hand footwell the noise seemed to be echoing and traveling down the left side rail.
Will not cost anything to check it.

To all who have been following my progress on my rig I think I can finally say the noise is gone

Culprit: Lower Control Arms
Fix: Replaced with SuperPro TRC471

At the shop for the alignment now

Just wanted to thank those who helped point me in the right direction because now everything under that cars front end is brand new

Except for the diff as thats getting rebuilt with higher gears since I already had it out

What was wrong with the arms - bushing stuffed?
