Has anyone found a solution to this??
I have the same problem and have been scouring the internet for a solution. This thread is the only one anywhere which exactly describes my symptoms, but doesn't have a solution D:

I had the same issue with mine (2014 sr5), took it to Toyota today after two failed attempts with auto sparkys, they done an ecu reset I believe and replaced a fuse, $75, I assume they had the software to do it as nothing come up on a scan tool, works like new now, hope this helps cheers

One solution "might" be to buy a 2004 Hilux and then all you have to do is turn the outlet or temp dial or slide the appropriate knob to adjust your desired comfort level? Someone hinted earlier, no computers to go wrong then! 8-) 8-) 8-)

Hey mate. After struggling with this problem for over 2 weeks I finally figured it out.
The servo motor for the blower direction is located behind the dash next to drivers left leg (can see it from footwell)
You will see two big white gears. The top gear drives the bottom which is connected to two camshafts behind it. Somehow one of the cams can pop out of its groove and jam up the system. By popping off both gears (careful not to break) and then setting the aircon to demister pop the gears back together. It won’t look like the gears line up perfectly but they are self aligning and will find they’re own way into sync.
