Im thinking of doing the same thing...save sasing mine and 4 linking the rear...
not sure on the engine yet but id like deisel..
Im the same I like projects and can do all the work my self..

Getting there slowly mate. If you are keeping the original diesel I'd say SASing the original chassis would be an easier job. The real advantage with the Patrol chassis for me was the earlier year enabling me to run the 2JZ engine. Sooo much work in the chassis swap though.

A little more progress last week! I pulled the ute tub off again as I wasn't happy with how low the spare tyre was. Cut the first cross member out and replaced it with another new one. As can be seen in the before and after pictures below, the spare is well up now. I can fit a couple of milk crates stacked on top of each other and still have 35mm to spare. :D

Before:

After:

The new cross member lifts the spare wheel 135mm from where it was before.

Image
The spare can barely be seen hanging below the bodywork.

Image
Even with two milk crates underneath the spare there is still 35mm of clearance.

I've also machined the speedo drive from the 2005 Hilux to take the shaft and gear from the 90's model gear drive transfer case and to fit in the gear drive housing.

Pulled the engine out again over the weekend so I can finish some bits for the air conditioning lines and then the engine will go back in for the last time.
All that's left then is the radiator, front mount intercooler, power steering lines, and some wiring! Getting close now!!!

WHITE Flares please... This truck is far too nice to not have colour coded flares!

Progress!!! Progress is good 8-)

I had some clearance issues with the A/C lines so I had to machine up a couple of custom fittings to get the hoses right in close to the fire wall to allow enough clearance for the engine. Now that this is all sorted I've got the engine bolted in and am currently fitting a couple of thermo fans in between the A/C condensor and the intercooler.
Power steering lines on the list as well this week and then just the radiator and air filter box to finish off. That just about takes care of all the mechanical mods and only leaves a bit of wiring to sort out before it's ready to run!!!!!!!!!!!
Still a few other things on the list to finish off like getting the flares painted, fab a rear bar and some sliders, fit the front bar, fit the snorkle, ..... meh..... are these things ever finished :D
Getting there now though!

Clearance between the back of the engine and the A/C fitting in the fire wall is tight so I machined this fitting to keep the hoses in as close as possible to the fire wall.
Image

The new fitting with hoses attached provides just enough clearance!

Engine in and a couple of new fans mounted up.
Image

With the fan in front of the A/C condensor there is little room left for the intercooler so I had to cut the mesh out of the bottom half of the grill to give enough space to fit the intercooler in.

Looking fantastic mate. Are you gonna race this thing? Or just one epic 4WD for touring?

Cheers

Getting there...
More CNC machined parts in the past couple of weeks. Airbox with Duramax air filter and machined air intake trumpet, radiator complete with billet tank and mounts, power steering lines done, etc. The airbox is huge and I had to get rid of the compressor from under the bonnet as there wasn't enough room for it after the airbox was fitted. Also got the snorkel fitted up.
Just a few small bits and pieces to finish off and then get the wiring done.
Also had the engineering inspection done!

Sheet metal for the airbox lid.

Image
Test fitting the airbox.

Image
Custom aluminium radiator came up a treat. All billet CNC machined mounts and top tank!!!

Trial fitting the radiator before machining the top mounts.

So, today I got the Patrolux running and it sure has been a long time coming!!!
Kind of mixed results so far with a few little issues to sort out.
I had to pull the steering box out for a minor adjustment but somehow got the steering wheel a turn out and broke the effing clock spring in the process...
I also managed to short out the oil light sender unit which no longer works as a result. Not a big deal other than the fact that the oil light sender unit is in behind the A/C compressor so I have to put the whole lot out to replace the sender.
I haven't been ablt to get the temp gauge to work either. The original Hilux V6 temp sender ran to the engine ECU and then onto the dash. I bypassed the ECU as I don't need it any more and wired the 2JZ temp sender directly to the dash but it doesn't work.
I assume that the Hilux ECU was reading the resistance from the sender and then sending a PWM signal to the dash. I may just have to wire enough of the V6 computer back in to run the temp gauge :o I'll have to look into this a little further.
Still a few other jobs to finish off too but it's almost done!!!

Quick update. Finished the exhaust today and ended up wiring some of the V6 ecu back into the loom to get the temp gauge working again. It will also control the A/C computer too so probably a good idea to leave it in there. Also got the Xrox bar bolted on although I'm still not 100% sure on the look of it...

Just finishing off drilling the guards now for the MR flares. I still have to cut the rear ones down a little to clear the tyres as they are a little small in the arch. After Christmas I'll get them painted - colour matched to the body.

Tail lights left to fit and then it's out on the road at long last!!!
